… and it's getting worse.1,4, and 5 work just fine. It's been grinding into 3rd occasionally since I put the tranny in. I bought it for $250, so I've been living with that.
For the past week or so it's been "popping" out of 2nd usually when downshifting, but yesterday I had a hard time getting it in gear from 1st.
I drove it back home this morning skipping 2nd, going 1st to 3rd.

Wondering if a rebuild might be my winter project... unless it's an easy fix... (then I woke up).

1 and 2 share the same selector ring and synchro keys. 3 and 4 also share with each other.

Try draining all the fluid into a pan, looking for glitter. If it’s not bad, try refilling with type F ATF.

If shifts are still bad, time for rebuild.

Here a rebuild manual for you T5 you may find helpful.
The down and rebuild are not very difficult.
Just be sure to inspect all parts very closely and replace all marginal pieces.
If in doubt, you may want to contact a good shop in your area to inspect and advise on any you are questioning.

Lots of good you tube videos as well. Paul C has a couple of very detailed you tube how too as well.

Any recommended "how to" books out there?
I found this one, but I'm wondering if there's something more specific to the T5.
I've never opened up a tranny, therefore I've never put one together.

Look up Paul (that book’s author) on YouTube. He has a couple great videos that cover the complete T-5 rebuild. Between his book and videos you should be all set. He also sells rebuild kits with all the parts you need as well as some custom pieces to beef up the tranny if needed.

I'ver rebuilt 4 speeds, not 5 speeds. But, I can't imagine too much difference. If you dive into it yourself, start with a nice clean work bench, take lots pf pics. When putting it back together, pay special attention to the thrust washer specs and other clearances etc., Keep it clean!

I feel your pain on this one. The second gear in my '91 F250 was horrible. Couldn't even get it into 2nd sometimes, and other times it would pop out. I had to start jumping from first to third, which was terrible-- the truck had towing ratios and first gear was really low. Cost me about 2k to rebuild it, including labor.

When I bought my T5 i knew it would need a rebuild, but I had never rebuilt a transmission before and was pretty intimidated about tackling the job. Someone here recommended the Bad Shoe Productions T5 rebuild video as a guide. The guy who made the video is a Ford Master Mechanic and has made several videos on how to fix and hot rod Ford parts. I ordered the T5 rebuild video and followed it step by step to tear down and rebuild my transmission 3 years ago. It was dirt simple. There are step by step instructions and tips and tricks for several of the steps. One thing that really impressed me was he provides a couple ways for performing some of the more complex steps just in case you don't have some of the more expensive tools. Plus, if you have any questions he'll answer them for you usually within a day over email. I highly recommend him and would buy another video in a heartbeat.

I'd save your time/money on a potential false hope that new fluid will cure it but you're definitely needing a rebuild at this point. I just went through this with mine and had all the synchro's replaced, a 5th gear and bearings for $600 with a warranty. Shifts like new again.

Out for a short drive tonight... now it's popping out of 4th. I'll just do an occasional tool around town 'til Labor Day using 1, 3, and 5. Not going to waste time on a fluid change, I'll just yank it and rebuild it.

Thanks for all the info. I'm sure I'll be checking in after the project is underway. Til then call me "oddball" I guess...
