Bought this foam seal kit from NPD for my AC/Heater box. Did I by chance order the wrong one? Some of the foam doesn’t seem to fit the places it’s supposed to even though it says it’s made for my year with AC.

Is that an aftermarket heater box? I don't have the AC but all my heater box internals were metal, what you have looks plastic? If it's a reproduction box maybe it's not the same size openings?

Nope. It's all factory stuff. AC/Heater boxes look quite different than just a heater box in a non-AC car

I bought both brand of A/C seal kits for my 67. I found that some of the seals in one kit worked better and some in the other. I know, what a pain.
It really is a PITA since I'm ready to put it back together. Oh well. What can you do? Suppose I'll make my own like Woodchuck mentioned.

@Woodchuck your idea worked brilliantly! Although I forgot to buy a thinner sheet for the flapper door.
